Replacing Vacuum Metallization with a Premium Recyclable In-Mold Metallic Solution

By Jenna Mathis, Key Account Manager, Penn Color

A global personal care brand approached Penn Color with a challenge: replace the vacuum-metallized pumps, collars, and caps used across a family of premium haircare products while maintaining the highly reflective, luxurious appearance consumers associate with prestige packaging.

The project was driven by two key objectives.

First, the customer wanted to improve package recyclability. Although vacuum-metallized components are primarily plastic, the thin metallic coating can cause them to be identified as metal during sorting at recycling facilities. This can divert components away from the appropriate plastics recycling stream and create contamination within the metal stream.

Second, the customer wanted to simplify its manufacturing and supply chain operations. Because vacuum metallization is performed after injection molding, it introduces an additional processing step, requires intermediate inventory, and adds complexity to production planning and logistics. The customer wanted to eliminate this secondary process by achieving the metallic appearance directly within the molded polypropylene component.

The Challenge
Replicating the visual impact of vacuum metallization is far from simple.

The solution needed to deliver the high reflectivity and brightness expected of premium packaging while also providing a platform that could be expanded to other products in the portfolio, including those that had never previously featured metallized components.

Previous development efforts had fallen short. Traditional in-mold metallic formulations typically rely on combinations of conventional pigments and white pearl pigments. While these approaches can create a metallic appearance, they often lack the brightness and reflectivity necessary to match the premium aesthetic of vacuum-metallized parts.

A Collaborative Development Process
To better understand the customer's vision, Penn Color conducted a series of collaborative sessions focused on design intent, performance expectations, manufacturing requirements, and broader portfolio objectives.

We then invited the customer's designers, technical experts, and product managers to Penn Color LUMIO™, our designer-centric color development studio.

Working together through rapid design sprints, the team evaluated colors, special-effect pigments, and finishes in real time. We also collaborated closely with our special-effect pigment partner to expand the range of materials under consideration and explore next-generation effect technologies that had not been utilized in previous development efforts.

Breaking Through a Technical Barrier
During development, our team discovered that replacing conventional pigments with ultra-thin effect pigments dramatically improved reflectivity. However, combining those pigments with traditional white pearl pigments failed to achieve the required lightness.

Alternative pigments could increase the L* value, but they also interfered with the ultra-thin pigments and significantly reduced reflectivity. Every attempt to improve one characteristic seemed to compromise the other.

Through extensive formulation work, Penn Color developed a proprietary combination of pigments, additives, and ultra-thin effect pigments that successfully delivered both the high reflectivity and high lightness needed to recreate the visual impact of vacuum metallization.

The result was a custom polyolefin color and effects masterbatch capable of generating a premium metallic appearance directly within the polypropylene molding process.

The Outcome
In less than three months, Penn Color delivered a solution that met the customer's design intent for its polypropylene pumps, collars, and caps.

By creating the metallic effect within the molded component itself, the customer was able to:

  • Reduce the total cost to produce, by eliminating a secondary manufacturing process and reducing inventory and supply chain complexity
  • Improve package recyclability
  • Maintain a premium, metallic appearance consistent with its brand positioning

The impact extended beyond the original application. The technical insights gained during development were subsequently leveraged to create metallic-effect solutions for PET and HDPE packaging, opening additional opportunities across the customer's portfolio.

Looking Ahead
At Penn Color, we continue to push the boundaries of what is possible with metallic effects in PP, PE, and PET packaging.

By combining advanced color science, collaborative design, and specialty effects expertise, we help brands achieve the premium aesthetics consumers expect while supporting more responsible packaging design.

Premium appearance. Simplified manufacturing. Improved recyclability. That's the power of designing color and effects with purpose.

The solution delivered both the high reflectivity and lightness required for a truly premium metallic finish.
